Recently I authored a post on making your own Hat Blocks. One method I covered was using “Great Stuff” an expanding foam product used for filling cracks. The video and other information I found on using “Great Stuff” (foam) to make a Hat Block had me sold until I actually used it.
The idea is to line an existing hat with plastic wrap and then fill the hat with this product and wait for it set up and then you have a hart waterproof form. This was a disaster for me. I put cardboard in the hat to make it sturdier and lined it with plastic wrap and then added the foam. I could not manipulate foam to go under the front part of the cap and then it did not dry and harden.

Since I still had some of the “Great Stuff” left in the can I thought I would try using it again to make a mould I might use for something else. I re-read the instructions on the can and noted that spraying with water would speed up the setting process. I had not done this the first time as I was not concerned about how long it took to set up.
• Lined a stainless steel bowl with plastic wrap
• Sprayed about an inch of foam into the bowl and misted it with water.
• Left it for 15 minutes.
• Sprayed another inch of foam – the bowl was about 1/3 full and misted.

• Foam t was dry to the touch so I decided to take it out of the bowl so that air could circulate around it to finish the curing process.
• The next morning I found that it had reincarnated itself to –

This is now labeled “Not so Great Stuff” by me.
A couple of other notes – this cannot be used and stored unless you clean the plastic sprayer assembly thoroughly with paint thinner. You can let the little bit of foam harden that comes out of the can spout and leave it to seal the can. It is stated on the can that this is a one use product. Apply in layers.

Be sure and take the spray assembly apart where the arrow is pointing when cleaning.
